A New Electric Powertrain for Light Trucks: Indoor Testing and Advanced Simulation

A new electric powertrain and axle for light/medium trucks is presented. The indoor testing and the simulation of the dynamic behavior are performed. The powertrain and axle has been produced by Streparava and tested at the Laboratory for the Safety of Transport of the Politecnico di Milano. The tests were aimed at defining the multi-physics perfomance of the powertrain and axle (efficiency, acceleration and braking, temperature and NVH). The whole system for indoor tests was composed by the powertrain and axle (electric motor, driveline, suspensions, wheels) and by the test rig (drums, driveline and electric motor). The (driving) axle was positioned on a couple of drums, and the drums provided the proper torques to the wheels to reproduce acceleration and braking. Additionally a cleat fixed on one drum excited the vibration of the suspensions and allowed assessing NVH performance. The simulations were based on a special co-simulation between 1D-AMESIM and VIRTUAL.LAB.

Identification of Agricultural Tyres' Handling Characteristics from Full Vehicle Experimental Tests

For passenger cars, individual tyre model parameters, used in vehicle models able to simulate vehicle handling behavior, are traditionally derived from expensive component indoor laboratory tests as a result of an identification procedure minimizing the error with respect to force and slip measurements. Indoor experiments on agricultural tyres are instead more challenging and thus generally not performed due to tyre size and applied forces. However, the knowledge of their handling characteristics is becoming more and more important since in the next few years, all agricultural vehicles are expected to run on ordinary asphalt roads at a speed of 80km/h. The present paper presents a methodology to identify agricultural tyres' handling characteristics based only on the measurements carried out on board vehicle (vehicle sideslip angle, yaw rate, lateral acceleration, speed and steer angle) during standard handling maneuvers (step-steers, J-turns, etc.), instead than during indoor tests.

Effects of In-Cylinder Flow Structures on Soot Formation and Oxidation in a Swirl-Supported Light-Duty Diesel Engine

In this paper, computation fluid dynamics (CFD) simulations are performed to describe the effect of in-cylinder flow structures on the formation and oxidation of soot in a swirl-supported light-duty diesel engine. The focus of the paper is on the effect of swirl motion and injection pressure on late cycle soot oxidation. The structure of the flow at different swirl numbers is studied to investigate the effect of varying swirl number on the coherent flow structures. These coherent flow structures are studied to understand the mechanism that leads to efficient soot oxidation in late cycle. Effect of varying injection pressure at different swirl numbers and the interaction between spray and swirl motions are discussed. The complexity of diesel combustion, especially when soot and other emissions are of interest, requires using a detailed chemical mechanism to have a correct estimation of temperature and species distribution.

Power Electronic Noise-Simulation Measurement Comparison

A growing development of hybrid or fully electrical drives increases the demand for an accurate prediction of noise and vibration characteristics of electric and electronic components. This paper describes the numerical and experimental investigation of noise emissions from power electronics, as one of the new important noise sources in electric vehicles. The noise emitted from the printed circuit board (PCB) equipped with multi-layer ceramic capacitors (MLCC) is measured and used for the calibration and validation of numerical model. Material properties are tuned using results from experimental modal analysis, with special attention to the orthotropic characteristic of the PCB glass-reinforced epoxy laminate sheet (FR-4). Electroacoustic excitation is pre-calculated using an extension of schematic-based EMC simulation and applied to the structural model. Structural vibrations are calculated with a commercial FEM solver with the modal frequency response analysis.

CFD Modeling and Validation of the ECN Spray G Experiment under a Wide Range of Operating Conditions

The increasing diffusion of gasoline direct injection (GDI) engines requires a more detailed and reliable description of the phenomena occurring during the fuel injection process. As well known the thermal and fluid-dynamic conditions present in the combustion chamber greatly influence the air-fuel mixture process deriving from GDI injectors. GDI fuel sprays typically evolve in wide range of ambient pressure and temperatures depending on the engine load. In some particular injection conditions, when in-cylinder pressure is relatively low, flash evaporation might occur significantly affecting the fuel-air mixing process. In some other particular injection conditions spray impingement on the piston wall might occur, causing high unburned hydrocarbons and soot emissions, so currently representing one of the main drawbacks of GDI engines.

Modelling and Simulation of General Path Centrifugal Pendulum Vibration Absorbers

The aim of this paper is the study of the Centrifugal Pendulum Vibration Absorber (CPVA) dynamic behavior, with the background of improved vibration isolation and damping quality through a wide range of operating speeds. The CPVAs are passive devices, which are used in rotating machinery to reduce the torsional vibration without decreasing performance. After a first use of these damping systems in the field of aeronautics, nowadays CPVAs are employed also in railway and automotive applications. In principle, the CPVA is a mass, mounted on a rotor, which moves along a defined path relative to the rotor itself, driven by centrifugal effects and by the rotor's torsional vibrations. The advantage that such absorbers provide is the capability to counteract torsional vibrations arising with frequencies proportional to the mean operating speed. This is in particular the case with Internal Combustion Engines (ICE) where the induced vibrations are caused by the combustions process.

Geometric and Fluid-Dynamic Characterization of Actual Open Cell Foam Samples by a Novel Imaging Analysis Based Algorithm

Metallic open-cell foams have proven to be valuable for many engineering applications. Their success is mainly related to mechanical strength, low density, high specific surface, good thermal exchange, low flow resistance and sound absorption properties. The present work aims to investigate three principal aspects of real foams: the geometrical characterization, the flow regime characterization, the effects of the pore size and the porosity on the pressure drop. The first aspect is very important, since the geometrical properties depend on other parameters, such as porosity, cell/pore size and specific surface. A statistical evaluation of the cell size of a foam sample is necessary to define both its geometrical characteristics and the flow pattern at a given input velocity. To this purpose, a procedure which statistically computes the number of cells and pores with a given size has been implemented in order to obtain the diameter distribution.

Development of a Low Pressure Direct Injection System for a Small 2S Engine. Part I - CFD Analysis of the Injection Process

High specific fuel consumption and pollutant emissions are the main drawbacks of the small crankcase-scavenged two-stroke engine. The symmetrical port timing combined with a carburetor or an indirect injection system leads to a lower scavenging efficiency than a four-stroke engine and to the short-circuit of fresh air-fuel mixture. The use of fuel supply systems as the indirect injection and the carburetor is the standard solution for small two-stroke engine equipment, due to the necessity of reducing the complexity, weight, overall dimensions and costs. This paper presents the results of a detailed study on the application of an innovative Low Pressure Direct Injection system (LPDI) on an existing 300 cm3 cylinder formerly equipped with a carburetor. The proposed solution is characterized by two injectors working at 5 bar of injection pressure.

CFD Analysis of the Effect of the Injection Pressure on a Small 2S LPDI Engine

The paper investigates the influence of the fuel injection pressure on a small two-stroke engine with low pressure direct injection (LPDI). The authors in previous studies showed the benefits of the LPDI system in reducing the fuel short circuit, both from an experimental and numerical point of view. As a direct consequence, both the specific fuel consumption and the pollutant emissions were notably reduced, reaching the typical performance of a standard four-stroke engine of comparable size. The main drawback of the system is the limited time at disposal for delivering the fuel with difficulties in achieving a satisfactory air-fuel mixing and homogenization as well as fuel vaporization. In order to overcome the aforementioned issues, a detailed numerical analysis is carried out by performing a wide set of CFD simulations to properly investigate and understand the many complex phenomena occurring during the interaction between the injected fuel and the fresh scavenging air.

Transient Numerical Analysis of a Dissipative Expansion Chamber Muffler

Expansion chamber mufflers are commonly applied to reduce noise in HVAC. Dissipative materials, such as microperforated plates (MPPs), are often applied to achieve a more broadband mitigation effect. Such mufflers are typically characterized in the frequency domain, assuming time-harmonic excitation. From a computational point of view, transient analyses are more challenging. A transformation of the equivalent fluid model or impedance boundary conditions into the time domain induces convolution integrals. We apply the recently proposed finite element formulation of a time domain equivalent fluid (TDEF) model to simulate the transient response of dissipative acoustic media to arbitrary unsteady excitation. As most time domain approaches, the formulation relies on approximating the frequency-dependent equivalent fluid parameters by a sum of rational functions composed of real-valued or complex-conjugated poles.

Metrics based design of electromechanical coupled reduced order model of an electric powertrain for NVH assessment

Electric vehicles offer cleaner transportation with lower emissions, thus their increased popularity. Although, electric powertrains contribute to quieter vehicles, the shift from internal combustion engines to electric powertrains presents new Noise, Vibration, and Harshness challenges. Unlike traditional engines, electric powertrains produce distinctive tonal noise, notably from motor whistles and gear whine. These tonal components have frequency content, sometimes above 10 kHz. Furthermore, the housing of the powertrain is the interface between the excitation from the driveline via the bearings and the radiated noise (NVH). Acoustic features of the radiated noise can be predicted by utilising the transmitted forces from the bearings. Due to tonal components at higher frequencies and dense modal content, full flexible multibody dynamics simulations are computationally expensive.

Traditionally, Electric Machine design has primarily focused on factors like efficiency, packaging, and cost, often neglecting the critical aspects of Noise, Vibration, and Harshness (NVH) in the early decision-making stages. This disconnect between E-Machine design teams and NVH teams has consistently posed a challenge. This paper introduces an innovative workflow that unifies these previously separate domains, facilitating comprehensive optimization by seamlessly integrating NVH considerations with other E-Machine objectives, such as electromagnetic compatibility (EMC). This paper highlights AVL's approach in achieving this transformation and demonstrates how this integrated approach sets a new standard for E-Machine design. The presented approach relies on AI-driven algorithms and computational tools.
